Map build in 227, worked fine, I could still do all the things in 226f. But after some more additions it suddenly won't let me rebuild in 226 anymore.

It's been quite a while since oldunreal had an overhaul, but we are moving to another server which require some updates and changes. The biggest change is the migration of our old reliable YaBB forum to phpBB. This system expects you to login with your username and old password known from YaBB.
If you experience any problems there is also the usual "password forgotten" function. Don't forget to clear your browser cache!

you have exceeded the vertex rebuild limit in 226.
(Whether thats a real limit , or a bug idk but it is fixed only in 227)
whoever 'fixed' it in 227 can likley shed more light on the actual issue that causes this.
3 choices:
- try to combine the brushes or simplify geometry to continue building in 226
- split up the level into multiple levels
- not care and rebuild in 227 only , the maps will still load in 226.

there have been so many changes and differences between ued1 and ued2 so that this is hard to tell what exactly is causing it, or which of the dozen of fixes covers it- but either way, even if knowing what exactly is crashing, it couldn't be fixed since the problem is internal in Editor.dll - the only chance would be to change your map again.
Either way, you can use UED2.1 and it should be working flawlessly in 226 as IsUnreal already said- as long you don't use 227 content of course.
If you then use a converter ( http://www.oldunreal.com/tools.html ) it should be working also in 224 and 225.
When saying "should be working" it means it was tested very intense by a lot of mappers so far without any problem.
This way you can benefit from the new UED but having it compatible for all versions.

You've hit the MAX_Vertices which is 65535 or so. Aside from making the map smaller/spamming rebuild, it will never work in old versions

This is a change in 227 where polygon has max 16 vertices in pre227 but 32 vertices in 227.
It means your map has a polygon with too many sides.
